Client Profile: This strip alloy plant needed to increase production in anticipation of a significant increase in volume. Sales were projected to grow by 15% year-over-year while a key production department was already running at full capacity.

Assignment: Develop and implement a comprehensive improvement program in less than six months that would enable them to keep pace with order growth.

USCCG Action Plan: Met with plant managers to review every procedure, from forecasting through materials procurement and manufacturing, including inventory controls and order processing. Segregated one cast line to prototype process improvements, which were subsequently rolled out throughout the plant. Reduced excessive handling of WIP. Improved material flow and staging to increase manufacturing velocity. Reorganized shipping function so total loads could be staged more efficiently.

Key Performance Indicators:Manufacturing lead times were reduced 42%. Inventory pounds were reduced 49%. Inventory turns increased by 68%. Productivity increased by 22%. Labor cost per pound decreased by 15%. Manufacturing cost per pound decreased by 31%.
